About the CAYC engine

The CAYC is a 1.6-litre TDI common rail diesel engine produced by the Volkswagen Group. Rated at 105 PS (77 kW) with 250 Nm of torque, the CAYC was one of the most widely fitted engines across the VW Group lineup from 2009 to 2015. It uses Siemens VDO piezo-electric common rail diesel injectors operating at fuel pressures up to 1600 bar. The CAYC was designed as a highly efficient engine for mi…

Common CAYC Injector Problems

1

Rough idle and engine vibration

Worn injector nozzles cause uneven fuel spray, leading to rough idle at low RPM. Most noticeable when the engine is cold.

2

Excessive exhaust smoke

Black or blue-grey smoke on acceleration indicates poor fuel atomisation. This is often caused by carbon buildup on the injector nozzle tip.

3

Poor fuel economy

A worn or leaking injector delivers incorrect fuel quantities, reducing efficiency by 10–20% in severe cases.

4

Engine misfire under load

Intermittent misfires during acceleration suggest one or more injectors are failing to deliver the correct fuel pressure.

5

Difficult cold starting

Degraded injector nozzles struggle to atomise fuel at lower cranking pressures, causing extended crank times in cold weather.

6

Loss of power

Gradual power loss across the rev range, particularly above 2500 RPM, can indicate injector flow rate degradation.

7

Increased diesel knock

Louder than normal combustion noise, especially at idle, can indicate incorrect injection timing due to worn injector internals.

The CAYC was designed as a highly efficient engine for mid-range vehicles including the Volkswagen Golf, Passat, Polo, Audi A1, A3, Skoda Octavia, Fabia, and Seat Leon. Despite its reliability, the CAYC is known for injector-related issues after high mileage, particularly carbon buildup and nozzle wear. Replacement injectors should always be fitted with new copper sealing washers and torqued to the correct specification.
