Diesel Injector Leak-Off Test

The leak-off test is the most reliable way to diagnose worn common-rail diesel injectors. It measures the volume of fuel each injector returns to the tank at idle. Excessive return fuel indicates internal wear that cannot be detected by OBD fault codes alone. This guide walks you through the complete procedure, from equipment to interpreting results.

Symptoms

Hard starting

Excess fuel return from a worn injector drops rail pressure overnight, making the engine crank longer before firing.

Rough idle with vibration

Uneven fuel return volumes between cylinders means uneven combustion, causing the engine to shake at idle.

White smoke at startup

A dripping injector allows raw diesel into the cylinder, producing white or grey smoke until the engine warms up.

Loss of power under load

A badly worn injector cannot maintain fuel delivery at high RPM, causing the engine to feel flat when accelerating.

Poor fuel economy

Fuel returning to the tank instead of being burnt wastes diesel. A gradual increase in consumption points to injector wear.

Diagnostic Tests

Leak-off test procedure

1) Warm the engine. 2) Disconnect return pipes. 3) Route each pipe into a measuring cylinder. 4) Run at idle for 60 seconds. 5) Compare volumes. Normal: 10-40ml (Bosch), 5-20ml (Siemens/Delphi). Any cylinder returning 2x+ the lowest is faulty.

Leak-off test under load

For marginal cases, repeat the test at 2,000 RPM for 60 seconds. Higher pressure reveals injectors that pass at idle but fail under load.

Equipment needed

4 identical graduated cylinders (100ml+), rubber tubing (3-4mm ID), timer, basic hand tools (8mm/10mm spanners). Total cost under £20 if you do not already own these.

Interpreting results

All equal and in spec = injectors OK. One high = replace that injector. All high = replace the full set. One zero = injector stuck closed or blocked return pipe.

Common Causes

Internal needle seat wear

The injector needle and seat are lapped to a tolerance of microns. Over millions of injection cycles, microscopic wear increases the clearance and allows fuel to bypass.

Fuel contamination damage

Water or particles in the fuel score the needle seat, dramatically increasing leak-off rates. A single tank of contaminated fuel can damage all four injectors.

High mileage fatigue

Beyond 100,000 miles, spring tension decreases and internal clearances grow. This is normal wear and does not indicate a fault with the fuel system.

Nozzle tip erosion

Combustion gases erode the nozzle tip over time, changing the spray angle and increasing fuel return. This is accelerated by running the engine on low-quality fuel.

Repair Solution

If the leak-off test identifies one or more faulty injectors, the recommended solution is replacement with remanufactured units. Each remanufactured injector is tested on an OEM-grade bench to verify leak-off rates, spray pattern, and fuel delivery are within specification before dispatch.
